Problem: Optimize process for hydroforming complex metal parts using analytical modeling and sample measurements.

PNNL Solution:
- Model forming process to predict proper process conditions and resultant test piece geometry
- Hydroform test pieces for evaluation
- Determine sample thickness map using ultrasonic measurements
- Compare predicted and observed data to enable model refinement and forming process improvement
Capabilities Employed to Meet Client Needs: Metallurgy for alloy selection; finite element analysis (FEA) modeling of forming process under various conditions; data analysis to identify preferred forming conditions; test piece forming by industrial collaborator; ultrasonic measurement of test piece thickness distributions; comparison of predicted and observed sample thickness distributions; refinement of FEA model; successful demonstration forming method for test piece configuration.
